1. The "Wrinkle" Challenge: Uneven Stress

The Problem: A round cup is easy because the foil stretches evenly in all directions.
A "Heart Shape" has a sharp inward corner (the top dip). A "Star Shape" has 5 sharp points. When aluminum stretches into these corners, it tends to tear or bunch up (wrinkle).

How We Solve It: Flow Simulation.
Before we cut a single piece of steel, we run a Computer Simulation (FEA) of the foil stretching process.
We identify the stress points and adjust the mold's "Draw Radius" and "Pressure Pad Force" specifically for those corners. We might polish the corner radiuses to a mirror finish (Ra 0.05) to let the foil slide smoother. The result is a smooth, wrinkle-free fancy shape.

2. The "Waste" Challenge: Scrap Rate

The Problem: Cutting circles out of a square sheet creates waste. Cutting "Stars" creates even more waste. High scrap rates destroy your margin.

How We Solve It: Zig-Zag Feeding Layout.
We don't just arrange the cavities in straight rows. We use a Nested Layout.
For example, with oval or heart shapes, we might flip every second row upside down or offset them diagonally. This "Tetris-like" arrangement allows us to fit 15% more product onto the same width of foil roll. Our mold designers calculate the absolute minimum "web width" required to save you money on raw material.

3. The "Stacking" Challenge: Stability

The Problem: A round container spins but stacks straight. An oval or irregular container tends to tilt and jam in the automatic stacker.

How We Solve It: Custom Profile Guide Rods.
Standard stackers use flat belts. For custom shapes, we machine Negative-Profile Guide Rods.
If you are making a Star shape, the guide rails are machined to match the exact curve of the star points. This physically forces the containers to align perfectly as they exit the mold, preventing jams at high speeds (60 strokes/min).
